Selecting the right thermoplastic for injection molding is one of the most consequential decisions in product development. The choice between Polypropylene (PP), High-Density Polyethylene (HDPE), and Acrylonitrile Butadiene Styrene (ABS) affects not only part performance but also manufacturing cost, tooling complexity, cycle time, and end-user satisfaction.

  • High-temperature applications up to 120°C

When to Choose HDPE

HDPE excels in scenarios requiring:

  • Superior impact resistance, especially at low temperatures

  • Blow molding and rotational molding compatibility

Manufacturing Considerations

Mold Shrinkage and Tolerances

PP and HDPE have high shrinkage rates (1.5-3.0%), requiring careful mold design with adequate draft angles and wall thickness transitions. ABS’s low shrinkage (0.4-0.7%) makes it the preferred choice for tight-tolerance parts and applications requiring post-molding assembly.

Cycle Time

PP typically offers the fastest cycle times due to its low melting point and rapid crystallization. HDPE is similar. ABS requires slightly longer cycle times due to its amorphous structure and higher processing temperatures.

Tooling Complexity

For PP and HDPE, molds need to account for higher shrinkage and potential warpage. ABS molds are generally simpler from a shrinkage perspective but may require polished surfaces for aesthetic parts. All three materials can be molded in multi-cavity tools for high-volume production.

Cost Comparison

Material cost per kilogram (approximate, subject to market fluctuation):

  • PP: $1.40-$1.80/kg
  • HDPE: $1.30-$1.70/kg
  • ABS: $2.00-$2.80/kg

However, material cost is only one factor. Total part cost includes material, cycle time, tooling amortization, scrap rate, and secondary operations. PP often wins on total cost for high-volume consumer parts, while ABS may be more economical for precision components despite higher material cost.

Sustainability Considerations

All three materials are recyclable:

  • PP (Resin Code 5): Widely recycled in many municipal programs
  • HDPE (Resin Code 2): Most commonly recycled plastic, strong market demand for recycled HDPE
  • ABS (Resin Code 9): Recyclable but less commonly accepted; often downcycled
